umm...about that bevel. In the image where you have the aluminum lined up neatly it looks as though some of the pieces are beveled...is it the lighting...or am I going blind?

But yeah, beveling (with a clean or seamless joint) by hand is at best, difficult...

ahhhh gotcha! I thought you were talking about beveled edges on the side panels...

Yes the aluminum is beveled, have to love that miter saw but there is a slight change in the dimension of the case (okay I totally screwed up the measurements for the inside frame pieces) so I an not sure if they will stay that way, I have to see how "easy" they will recut with the bevel.

I know you were not being callous but its a good thing.. means more mod time!

So... did you err in that you mis-measured the from the bevel? ... meaning that you cut the acute angle (tip) at the point where the obtuse angle should be (ends of being too short by the length of the hypotenuse)?

The mistake was this.... my design is to be 18" x 18" x 18" so being the rock scientist that I am I cut the aluminum frame pieces so they would form an 18" cube. I forgot to subtract the thickness of the panels. doh!

So the lengths are all off by 1/4" on the beveled pieces and 1/2" on the others. Should be easy enough to fix but my neighbors were none too happy the first time I cut them

More progress today.

I got all the aluminum frames recut to the correct size. Test fitting looks good, probably just a little grinding to get them perfect. I also got the drill press set up. drill press pwns aluminum! I drilled just the corner holes in all the aluminum so I can put the case shell together and see what needs some "correction".

I also managed to get some of the rough cuts done on the back panel. Still need to cut a hole for the exhaust fan (need a hole saw) and a cut out for the PSU which is going to be almost on of the last things done because I need to figure out exactly how it is going to mount. I know where just not sure on the how.

Loving the angled cuts - I need to pick myself up one of those tools

compound miter saw. Mine is a craftsman with a 7 1/4" blade. This one is really meant to cut wood as it has a small motor (1/4 hp I think) but does okay on metal. Finding a blade to cut metal that fit it was a bit of a pain but it works
