Got a little more progress today. For some reason, the #426 reinforced cutoff wheels didn't do such a hot job. I went through an entire package of them, plus some of the non-reinforced ones I had. Overall, I think in the end it came out rather well. If I am going to do the sides, I am going to need to go buy 2 more packs of 5 wheels just to have enough at this rate. Note: When cutting up a wire trash can for its mesh, household scissors do a better job than a Dremel. I figured this out after trashing 2 cutting wheels.
On to the pics! ![]() ![]() ![]() ![]() ![]() ![]() ![]() ![]() ![]() I know it doesn't look like it, but that's about 2 hours worth of work. Also, I think when it's all said and done, I am going to need to completely repaint the inside of the case and maybe the outside too. Every time I do anything with it, more and more paint flakes off and it's really looking like crap. This will not do. Also, every time I put the top on the case, it's very hard to get it in place and even harder to remove.

nice cut out. If you want to seal the 45 degree joints in the trim get some JBWeld Kwik. Its black and will seal the joints nicely when set. If you use it be sure to use it sparingly, on the inside of the joint, and smooth any "gush" that occurs, then be prepared to hold it still for 4 minutes

Awesome idea! ++
![]() If i do that, will I be able to scuff it and paint over it to make a proper finish? I think I am going to end up painting the entire case all over again. The more I look at it, the more all the little defects aggravate me. Edit - doing some searching for the JB weld qwik and can't find it at home depot or lowes on either of their sites. I'm sure they'd have it though wouldn't they?

yes the jb weld kwik is sandable and paintable
regarding the dremel disks, I have a sneaking suspicion your pressing to hard, destroying the wheels, and not getting much cutting per wheel. Am I right? Many light passes with the wheels and youll cut tons of stuff without going thru them like water

You could be right, although I tried many methods of cutting. I did try many light passes just barely putting enough pressure on it to hold it steady and still bound up the wheels and sent them flying or just eating through them. Maybe a bad batch of wheels perhaps? They did come from Wal Mart.

is the case steel or alu?
I doubt its a bad batch from Dremel, unless they have different manufacturers and branded boxes. Ive used the ones in the canister from Home Depot, and a set of 5 from mnpctech, and havent had an issue. All my cuts on Intelli and Gumdrop were done with those disks (started with 17, still have like 7 left) And thats mostly because the alu rails in intelli were murder to cut with a dremel

Yeah it's steel. That could be a contributing factor. I haven't sliced thru alumi yet so I don't know how good it will do. I guess I need to work on my technique a little more. At least my cuts are straight though so I don't mind chewing through discs. Still undecided whether to do the side or not. On one hand, I think it looks OK, but on the other hand, it can only look better by the time I'm done with it. Now I need to find some 60mm fan grills for the back and slice out the factory exhaust holes.
If it comes out looking half as good as Intelli, I will be happy.

I actually prefer cutting steel, little to no binding, unlike aluminum which is a softer metal. The only thing I can think that is different is the rpms? I usually run at around 5-6 on the dial, and I am using the ez-lock cutting discs. With how often youre changing discs, maybe get the ez-lock system - its not expensive.

I think you might have been putting too much pressure on the dremel. With any cut off wheel you want to use very light pressure, almost to the point of just letting the disc 'sit' on the material. This way it cuts the piece, not you. Excessive pressure on a cutoff wheel will make them wear very quickly.
Just my thoughts.
