*cues up super hero music*

If you wanted to use the fiberglass strand bondo, I would think it to be hard enough for your fan gap. However I think something like "JB Weld" would be the best. They make a paste/dough version that's tap'able and very workable. It's like play-doh. See if you can find some over there Dragoon. It's called "Steel reinforced epoxy" and then w/e company name they want to brand it. It should be in any automotive store by the stop-leak stuff.

Automotive store hmm? I will take a look. Then after molding that dough it'll get "steel like" eh?

One question, if you noticed on the photos, the screw holes are almost half inside the fan hole, which will make it impossible to screw the fan through all corners. Will that hold itself in one piece if the drill catches half of that epoxy and half of the case frame?

I might cover up the side mesh, also to give it a bit more consistency, since drilling two holes in the middle made it "slightly bendable".

Just to make sure I'm on the same page here Dragoon


You are referring to those fan holes? And fixing the area in the middle where the holesaw cut into both holes, right?

Fwiw, yea, the epoxy stuff is pretty hardcore. It's a two part dough (like a candy, with a delicious steel nougat ) that you knead together to a uniform color. Then you have ~5mins until it is non-workable and it's cured all the way in (iirc) an hour.

I would suggest sanding the metal before hand so the epoxy has a good surface to contact. Also, apply it to an area larger than where it's needed. The larger area will help it from cracking when you drill in it. AND, one last thing use a pilot bit. Ie- use a much smaller drillbit for the initial hole, then step up sizes. I think if you used the large one first, it might crack,might.


EDIT: After I posted I saw the bottom left area. Which I now believe what you are talking about, where the hole is a bit too large for the fan. Yea, the epoxy will work there. I would definitely drill/cut out the metal first where the screw would go, then use the epoxy to 'mold' up the edge of the hole. This way the drill bit won't 'catch' on the metal halfway into the drilling process. And again, make the paste over a large area. If you just put some on that immediate spot, it won't have enough material and surface area to grab and it will just peel off.

Hmmmmm... nougat
Yes, exactly, I've seen some around. I saw one especially for metal:

• High Performance two-part epoxy adhesive
• Fast curing, sets in 5 minutes
• Metallic grey, gap filling, steel filled epoxy
• Ideal for most types of metal including Steel, Aluminium, Iron, Copper and Brass
• Waterproof, Oil and Chemical resistant


I'm also going to fill in the whole mesh to reinforce that side. Also, since I'm on a roll, I'll get some normal epoxy to cover up on the top panel where the "XBOX" logo is placed, sand down the O under and fill it up.

I'll "try" to get the epoxy tomorrow, want to see if I can work on that this weekend. If not, I can continue the acrylic job, making the acrylic pieces to fit on the front bezel and HDD box top and/or top panel window!
