Made some progress but it started getting late.
![]() ![]() I had to start all the holes with a smaller bit since the 3/8" doesn't like my punch. So I have to drill all those out and connect the dots with my jiggy saw. My new 1/2" bandfile should make quick work of this once I get everything roughly cut out. ![]() I decided to forgo a template and just make the first grill by hand. I'll use that as the template to trim out the acrylic on the top and the fan on the back. I've yet to decide if I want a grill on the rear fan as well. Probably.

Guess what! I am not satisfied with what I've done so far, but I have a good idea on how to remedy that. I will not be doing even the first grill by hand. Since there are only two different sizes of openings, I will be making templates for them and use those two templates to route out the openings on the grill and then use the grill as a template for the acrylic. That means I only have to make one good cutout and use that to cut the rest out. Last night I marathoned through Ga-Rei Zero so I didn't get anything done. And since I didn't sleep much last night I didn't have the energy to do anything today. I should get a lot accomplished this weekend though.

Grrr... It was going so well and then I just had to mess up.
Made a template (cutout on bottom). ![]() Then I wasted a couple hours cutting some holes out. ![]() ![]() ![]() Looks good. But then... ![]() ![]() I get to the 5th cutout and I notch it. I can only use like a millimeter of the bearing on the router bit. The bearing went above the template and the blades cut too far in. I decided to keep going and on the last inch of the last opening the acrylic broke. It's not completely ruined but the look will have to change a bit. It was going to go fan>case>mesh>acrylic>grill. The acrylic was to take the shape of the grill and it was going to be all purty. Now I will have to cut out all the cross pieces on the acrylic and just make two large openings. Then I will make it fan>case>acrylic>mesh>grill. The grill will still be shaped the way it is but you won't have the acrylic showing. It sucks but it'll have to do. I didn't get a good look since I was pissed off but I am hoping I don't need to remake the grill. When I notched the acrylic I think I got the grill a little bit as well.
