To add in my own 2cp...

He can still get away with using the MDF jig.

Here's how i'd go about it. You've only chopped 1 star thus far, right? (not sure if it was 1 or 2). I'd remake the stars you've chopped. Cut your stars according to TomEgunS design so that you'll have less welding to do.

Lay all of the pieces into the jig, and lay in fairly heavy TAC welds with the mig while in the MDF jig.

Once you've got TAC's that're strong enough to hold up to the pieces being lifted out and move, pull the entire star out. Flip it upside down (tac's on the bottom) and use brazing to weld\fill the top. In the process of welding\filling the top you'll either melt the tac's out, or you can simply torch them out once you've done all the welding on the back side. Also, to avoid having to do as much fill work, with the brazing method you'll be using high enough heat to actually melt the steal. You should be able to cut "filler wedges" and drop those into the gaps and then use filler rods to fuse the original star to the filler wedges on both sides.

Im guessing by stars you mean triangles, and by mig, you mean his arc (stick) welder?
