I'm not sure how this would work with the chroming process CR, but could you not glue the pieces together, and then use bondo to smooth the cracks?

just ordered some steel to fabricate my own trolley and wheels

1 - 8131K361 Nickel-Coated Low-Carbon Stl Rectangular Bar 1/8" Thick, 2" Width, 1' Length (Same as 8131K36)$12.88 $12.88

1 - 9516K618 O1 Tool Steel Tight-Tolerance Flat Stock 1/4" Thick, 1-1/4" Width, 1-1/2' Length (Same as 9516K617)$17.93 $17.93 Monday morning

the 1/4" x 1 1/4" bar will be to make the trolley hanging assembly
the 1/8" thick will be holesawed (2 pieces) at about 1.5" to sandwhich a smaller circle that will be holesawed out of the 3/8" stuff which I made the trolley rail out of. The wheel that rides the rail will be the same thickness as the rail itself. I will probably need a couple washers in the sandwich to allow for some room for chroming all the parts, so the guide portions dont scrape on the trolley rail etc.

luckily I already have a jug of machining fluid here and I will do this holesawing on the drill press for sure.

hi prosser, thanks, but that wont go with the chroming process. the sulfuric acids used in the cleaning process would destroy glues and bonding materials iirc

That is very possible tbh. If you could get wax rod the diameter you want then cut that into the star shape this wouldn't be hard. You would make the star out of wax (melt the pieces together). Then use sand die casting to make the die. You would make a bed of sand (compacted real hard). Then fill up the sand around it and compact it real hard. You would need an access hole in the top to pour the metal in and a vent to let the air out as you pour in the aluminium. Then you heat the whole thing up until the wax melts and runs out. This also helps harden the sand. You then melt your aluminium and pour it in. Then you destroy the sand and cut off the excess aluminium in the entry hole.

It's a shame you aren't in the UK, we have all the equipment needed at my school. However i don't beleive it would be expensive to find a small casting factory that would melt some metal for you.

I havent soldered for metal fab so I dont know whats involved. If its strong enough to keep the star together and isnt expensive I'd give it a go, but I dont know yet

I haven't done this myself but I've known people that do "lost form" casting for school. It sounds really cool...

Say you want to make a small bronze figure. First carve / build exactly what you want of wax. Set the wax model in plaster with an additional stick of wax connected to the model that is allowed to stick out of the plaster. Let the plaster cure. Put the whole thing in an oven at low temp. The protruding extra stick of wax turns into a drain allowing the stuff out. *Boom* you have yourself a 3D plaster cast with a single inlet.

Pour the molten metal in through the inlet. Let it cool. Apparently plaster can handle the heat for the time needed for the metal to harden. Smash away the plaster with a hammer and out comes your figure in bronze. Cut away excess, grind and polish to taste.

...that's the general idea, anyway. Practicality might be another matter.

Edit: Dang, I'm such a slow writer. I just saw oliverw's post above. Same idea.

thanks for that Fletch, I will be looking into the possibilities of this type of "casting" before I touch the star again (which would be until next weekend anyway). If I can find a place that does this type of work, that would be shweet. Maybe I could provide them a cad model if they have such ability. At this point I'd even settle for a half round die cast, if it were an open die, like something cut in steel in a cnc mill, then filled with molten alu. The flat side could face the back of the case, with the rounded side facing the viewer. I think even that would still look sick

Hey a lot happens in a week without t'internet. took a while to catch up. Have to say first off that trolley/hook does look good in a wierd sort of way, but if your going for you own design, definatly .

I just think you went into the star fab a bit rushed after such epic work with the triangles, they did look sweet. The size of the pieces you were trying to weld seems to be the problem from my understanding but that small is totally unnecessary, (and a bit if you ask me) I sketched out an idea with more managable pieces, maybe a bit late for some of your current triangles unless you muddle through for one or two tiny bits, but maybe dont throw them out yet.

Anyway dont let it get you down, and realy dont just continue if its driving you mad, better to go have a beer and relax a bit when it gets laboured, it might not be so bad when you go back to it.
