140mm custom fan grill from mesh-- DIY
Here's something I have been meaning to do for a while--I messed with mesh a while back but never took any shots.
If you want to make a custom raised grill here's a quick pictorial--I made this one to match and oversized front vent I made on an NSK4400 LCC case I'm developing.  make a hole in a hard material  save the piece  route the piece with a Round Over bit on a router--or suffer and do it by hand with a file and sandpaper...  Get some mesh from somewhere...here's AC Ryan's latest style of mesh--powder-coated black.  Leave the protective film on it and cut a piece about 3/4" LARGER ON EACH SIDE.  Use the piece you cutout and rounded over and beat the mesh into submission with a BFH. Orange BFHs work great... A holesaw makes a pretty good gap--but if you are using a jigsaw and making an irregular hole allow 1/8" gap all around the piece you are pounding into the hole to let the mesh flex. This mesh is pretty stiff with lots of small holes so it won't take a crazy shape.  Here you can see it starting to take on some shape--the edges will want to pucker up--let them go for the first blast. Later you can flatten them out.  I am going for a fat 1/4" puff on the grill. If you want the grill to fit the opening make sure the opening for forming the mesh is the same or slightly less than the opening you are trying to mate. A smaller round over makes a crisp grill--a large one makes a puffy looking grill  Here's what it looks like after the film is peeled off...there's a little residue that pulls off with some tape. The powdercoat stayed on pretty good.

Damn it CyberDruid, thanks a bunch
Just thinking, I could do something just like this, but instead of that mesh use a mirror tinted film around the edges, and cut out the wood in the middle and replace it with mesh   Major thanks to you!
