I am a big fan of "flywheel cutters" or circle cutters...Think of it like a lathe bit on a drill...I have had a lot of success (non-computer related) cutting acrylic with these...You can buy them anywhere (lowes, home depot, harbor freight)...Cheaper then a set of hole saws and just as versatile...I am also a HUGE fan of using backing boards when cutting (Clamping a piece of 1/4 plywood under what your cutting), it prevents the acrylic from bending and stressing during cutting...I also find a little cutting fluid (motor oil if your cheap) works well to keep it from cracking (Just in the groove your cutting)...Lexan, for a little more money, is much easier to work with than acrylics, and looks the same...

I have to second the polycarbonate. To be exact, I use Lexan XL-10. The stuff will not crack or shatter no matter what you do to it. I believe it's also rated as "bulletproof" after a certain thickness.
