You would need a hole saw with carbide teeth, and they are expensive.

Or, you could just get a dremel. All kinds of attachments and versatile.

I've got a dremel and I just ordered 100 reinforced cutoff disks for it, but CR thinks that is a bad idea...I guess...

Just tape off what you are going to cut with painters tape. Outline your hole with a template, and cut. You can also get a grinding stone to clean up your edges. And make sure you wear eye protection. Those disks are known to explode and the dust isnt so good in the eyes either.

If you are going for the "perfect" hole, a hole saw would be the way to go, but dont get a Bi-metal, either get highspeed steal, or carbide tip. You would only get one or two cuts with the bi-metal, then it would be dull. And cut it slowly, heat is a killer on those blades.

Using cutoff wheels on the dremel can be a pain for cutting fan holes; if I have to use a dremel to cut circles then I prefer the Dremel circle cutter attachment combined with a spiral (sideways) bit.

I've had several explode on me, I wear glasses.

Doesn't need to be perfect, and I didn't know that about the bi-metals.

Always have the right tool for the right job, and always wear safety glasses. But don't take my word for it...

all I am saying is a holesaw is far superior for cutting fan holes as opposed to a dremel or a jigsaw.

Bi-Metal holesaws
for 120mm use 4 1/2"
for 140mm use 5 or 5 1/4"

bi-metal holesaws wont dull after 2 cuts when used correctly. Apply some tapping fluid to the teeth before you cut case metal and the saw will last a good long time. I have holesaws that I used to cut case steel, plate steel, steel bar, and tempered aluminum, and they arent dull at all. For thin metals I used tapping fluid to coat the teeth. For thicker metals I used dark cutting fluid. All of this is available at home depot / lowes / mom and pop hardware.
