Need Help & Ideas - New HDDs Keep Failing On Me

I am about to enter my 3rd RMA from NewEgg, at this point I am feeling I must be doing something wrong.

Currently Using:
RevoDrivex2
OCZ Vertex
2x 750GB WD Black Caviar
2x 1.0TB Seagate Barracudas 7200.12
1x 3.0TB Hitachi Desktar 5400 RPM (SATA6)

Previous Setup:
OCZ Vertex
3x 750GB WD Black Caviar
2x 2TB WD Green Caviars

The first setup/order had one Green that was DoA, the other failed to appear in Windows/BIOS despite formatting. The first attempt had the 2TB in a RAID, with a GPT partition and not boot drives. One of the Black Caviars was just new, and I was adding it to the previous ones as they had been solid and I needed just a bit more space for STEAM and I figured the speed would help too. It refused to join the RAID and eventually popped SMART errors.

I RMAed for replacements for 2x 2TB, and the 1x 750GB.

Same story again, 3rd Black Caviar drive doesn't want to join the RAID (it keeps failing and prone to errors according IRST.) The 2TB drives just keep disappearing from Windows (not in RAID in this time) whenever a file transfer is going on.

I sent everything back, got one 2TB back, the rest was refund, and within a week the exact same crap started happening after getting around 60GB on the disk, it started disappearing.

I sent it back for a refund, and decided to pick up two local HDDs from BestBuy, I had a coupon so it worked out a decent deal for the Seagates I mentioned above. They have been working heavily I might add, 0 issues, fully functional, but only 1TB each.

I decide to just go for a different brand so I tried the Hitachi 3TB. The exact same crap is going on, and now its on a different motherboard using a different chipset. Its using SATA6Gb/s instead of Intel SATAII.

It has to be me... or something.

I have tried different power cables, I have tried the other SATA6 port, I have tried a SATA6 cable, I have tried a SATA3 cable. I haven't tried a SATA3Gb/s port, but since it is the exact same issue as before on Intel or Marvell I was hoping it was something else as I am currently using all 6 SATA ports, but I could move the Blu-Ray to SATA6 and the Hitachi to SATA3Gb/s. However, I tried everything with the Western Digital Green Cavs and there was no joy on SATA2 or SATA3 ports.

I have increased ICH voltage +130mv, I have increased IOH voltage +130mv, latest Marvell Drivers. I don't know what else to try. I am getting sick of dealing with this type of error.

System Log just spams this in concession:
The driver detected a controller error on \\Device\\Harddisk4\\DR10.
Command [0x88] on physical disk 0 failed. Sense key=0x3, ASC=0x11, ASCQ=0x0.

And eventually the HDD just stops responding all together. I pull out the SATA plug, plug it back in, everything works good for about 5 minutes, then those two errors crop up, followed by a HDD timeout.

The only common factor I can find is I am trying to use high volume/capacity drives, and I already have quite a few. I also have 30Mb/s of STEAM rebuilding a 1.0TB gaming library but they are going to the RAID0 Baracudas off of the Intel chipset. That shouldn't be a problem.

What else can I try?

Edit 001:
Uninstalled all Marvell software. Everything. Drive re-installed itself as Hitachi, not sure what controller software it was using but probably standard ATAPI/IDE software. Error reported after 15 minutes of file transfer on to it. Making progress.

Edit 002:
Getting it off the Marvell controller completely, its now swapped ports with the Blu-Ray drive, and hopefully I won't have any issues watching / ripping my movies. IRST says the drive is healthy. Which is peculiar, also scan disk completed in less than 30 seconds error free. No system log errors so far after 10 minutes.

Edit 003:
Right at 11 minutes

The device, \\Device\\Ide\\iaStor0, did not respond within the timeout period.
Also received a Semaphore Timeout Error. The exact same error I got with Green Caviars.

The only thing these harddrives have in common is that I was using large partitions and GPT, going to reduce partition size and break it into 3 smaller 1.0TB partitions.

IRST says the drive is healthy.

Edit 004:
This has to be another faulty HDD, can't format now, can't split the volumes. Another waste of time. Guess I am just going to have to return it and try again with another different brand.

Just a bump hoping to get any more suggestions before I go ahead and pull her out for another extended down time/RMA.
