OP their is physical differences on the cards as well, IIRC the shaders not enabled on the 480 are not their where as the 580 there is more on the card.

I don't believe Nvidia lasercut's there GPU, but they use some sort of Microcode.

the PCB design is very similair, but as I said, there is a microcode somewhere on the GTX480's PCB that controls the shaders at a hardware level, not by software.
