The problem with the holesaw was probably too high drill speed.
That can burn the blade and it loses it's strength.
The speeds for metal drilling are usually quite slow.
The recommended speed depends on the manufacturer but there is one chart.

WIth closer inspection I started to think the cut looked like complete ****. So I put some molding around half of it temporarily and felt super relieved at how much better it looked. biggrin.gif

I think your completely correct. I forgot about that fact and pretty much maxed out my drill under heavy pressure to make it go through. In retrospect, I should have done the opposite and used a slow speed w/ light pressure. Hopefully others can learn from my mistake.

Today's update: Addition of side fans and grill, plus molding placement.

Putting in the acrylic window:







Unfortunately, when I stuck the acrylic sheet to the inside of the side panel, the case wouldn't close anymore! It seemed that the acrylic sheet would touch the extra metal on the case that I have shown below (the untaped black metal):




So I had to cut off that bit to make room for the sheet. That way the thumb screws would match up in the back holding the side panel to the case itself.




One of the reasons I wanted to go with a black background theme is that, as a noob, I could use black sharpie marker to cover any accidental scratches. Here I use it for the metal edge that I cut and filed even:




Finally, some molding to cover the edge for a smooth finish and a nice feel:




And now the panel fits!




She's starting to look like a real beauty! redface.gif



I think soon I need to name her. I'm terrible with naming. It's gonna take a while to come up with something suitable. haha

One of the things I am thinking about doing is adding a PSU cover. But when I thought about that, I thought, Why don't I just extend the cover to include a piece that runs along the side of the motherboard vertically, on the right. That way I could stick the two covers together into one.

Has anything like that been done before?

I hope so, cause I already bought pieces for that bit.
