Ice, the tubing is 5.0 inch OD, 4.5 inch ID. The only metal material I could find that had that inside radius I was looking for. It's the quarter inch thick sides that are killing me.

I'm starting to see why Syrillian loves this stuff so much. Working on it is very... Zen. Everything slows down, even the tools are quieter.

I'm still percolating on that top / PSU treatment. I'm going to have a shroud of some sort regardless. I have to do something, the original top is all hacked up and needs reworked anyway. OK, technically, I could slap a flat panel of aluminum up there, saw a couple holes in it, body shop it up and be done. Couple fan grills for the PSU intake and the single blow hole. Too easy.
I really wanted to work the front IO panel into remake of the shroud though. (one of those things I haven't talked about yet). The shroud would be a perfect place for me to kit that in. All the double blow hole/PSU treatment really means in terms of extra work/time for the build is fashioning something sexy for the back there where the PSU is sticking out. Basically, and extension of the shroud. Structurally, all I need to do is drill 4 holes and the PSU mounting will more solid as it was inside the case.
Maybe I need to sketch up what's in my head. I get the feeling that I'm not explaining my plan very well.
