Thanks for those answers. This build is about 5 years overdue so there is accumulating budget on the one hand and always cheaper hardware prices on the other. The basic platform is being built to last 10 years (component upgrades whenever). So if I spend $50 more on a PSU that will always run cool, efficient and quiet it is an insignificant part of budget

Good to know. That would be an after-build adjustment anyway. There is no competitive use for the space (between the PSU and the sliding MOBO tray). So I can test the actual rig and deal with it then.

And I had to look up "folding computer." I thought it might mean more than closing up a lap top screen

re 1.
as t-ramp already said, the PSU will draw from the mains only what the PC is consuming;
PLUS the inefficiency of the PSU.
Like in your example, if the PC is drawing 500W, and you have a bronze (80% efficient) PSU, it will draw the 20% (of 500W consumption, not 1000W rated!!) for a total 600W consumption at your mains.
If you'd be running the PSU at its load limit (100%), the consumption will be higher. How much depends on the quality of your PSU. The variation of a good PSU shoudl be less than 5%.
Running a PSU at 50-75% of its max rating is generally good advice.

re 2.
The bottom installation of the PSU has the advantage that it can be installed in two ways:
Fan down, draws cool air from outside the case (bottom) and exhausts the warmed air out the back of the case. (This way the PSU is completely independant of the PC cooling.)
Fan up, draws warm air from inside the case and exhausts it out the back. (Advantage is that the PSU helps exhaust air, at the expense that the PSU itself is only cooled by pre-heated air.)

Just a note...if your ATCS 840 (or similar case) is near a corner/wall...it is possible for the PSU to re-intake the air that it had just exhausted as there may not be enough airspace for the PSU to intake fresh ambient air causing a much warmer/hotter PSU. Some may not agree since hot air rises...but my PSU seems to run pretty warm while idle .

Right now I'm trying to figure out a way to mount two extra hard drives near the top PSU/top exhaust area since I think it's a better idea to extend my RAID-5 array than upgrading into larger drives. So far I had an idea of grabbing two of these hard drive mounting racks and somehow mod them onto the motherboard tray bearings bar. Additionally...I've hit a wall on molex and SATA power connectors .

Someone replied they might be from a Corsair case and suggested ordering them there. I just noticed in a posted picture that there are of course two (2) of the larger, oval gland grommets on the exterior duct supplied with the ATCS 840 to allow cables to reach the expansion slots. I had forgotten those. So I actually unboxed the duct. What is interesting is that these gland ducts mount in a different way: instead of an arrangement that "grabs" both sides of the case, these surface mount on one side with little rubber pins into matching holes (maybe because this is a plastic duct). In modding work this might be an easier solution because it does not require as precisely cut a hole (no doubt machine stamped in a production setting). I could also see snipping off the little rubber pins and avoiding the layout and drilling of matching holes; and just surface mounting the gland grommet with silicone adhesive.

Of course if you want to actually mount the rear duct you can't steal the gland grommets for another location in the case.

Yes I understand that, and I would mount the PSU fan down so it draws in cool ambient air from the bottom. My concern is if in this orientation, the top facing side of the PSU case radiates any heat (and as I said I'll just wait and see).

In my installation there will be room in that space for insulation, but of course in pvp309rcp's plan there actually is competition for that space. I'll have to look; if you devise a HDD mount under the MOBO tray brace will it interfere with the tray sliding out? If above the brace will it interfere with the expansion cards? I like the idea, though, of utilizing the space and making a secure, solid mount. I'm playing with ideas to mount a boot SSD on the right side of the 5.25" cage. I've seen pics of that using velcro, zip ties or just hanging there but that lacks some substance for me.

Something specifically wrong with them? I just need to find something that could somehow protect the drives from making any direct contact with the case itself (don't want any electrical short) at the same time fit around the top area of the case.

I have the same hot swap cage after learning about it from another ATCS 840 owner. I love the fact that it's powered by only one molex. The problem is that all I have left are the daisy chained SATA power connectors that comes with the Corsair HX1000 PSU which is practically nasty to use in terms of organizing cable management. With that said...I ended up using my old 630i or 780i motherboard's molex to 2x SATA power extensions for the other six drives.

The secret is ebay ...last time I checked the 1260 ran about $350-$400 used. Seeing how the lower end 1200/1210/1220/1230 ran about $100-$150 cheaper...I thought it would be a smarter idea to get the best card for the best price which ended up being $370 including shipping.

The issue with the HD-01 is that they only fit one drive and requires the specific cage set-up of the PC-07 and /-60 cases.

If I was you, I would look into the direction of Scythe 5.25" - 4 x HDD Stabilizer Rack System or the Feser Silent Arrow 2 x 3.5" HDD Adapter & Noise Absorber.

Either one of these can be mounted "sideways"; so that the drives are vertical on their sides. As such you only need half the hardware.....
(example: using the Scythe 4xhdd rack, you can actually hold 8 drives!)

edit/added:

If you were actually to mount the drives sideways up, I would recommend the 2xhdd stabilizers. The metal plates are very sturdy! I have those in my arsenal. There is no problem using one plate to hold two drives.
