To drill fan holes for an 80mm fan what size drill bit should I use.

If you are talking air holes then I'g go 1/16 to 1/8 max.........But I reccomend 1/16.

Just match up your screws with the bit. You will want it to be a little bit smaller than the screws. Also if you have a punch use it to mark your holes. Taht way you dont ruin your paint. You could also mask the sorounding area if you want. Masking is not a guaranteed method.

Well that depends on the size if the screw.
I would go just a hair larger than the screw itself to insure a snug fit.

Hold the screw upto the drill bit to gauge the size needed.

You mean smaller? If you go larger than the screws will have nothing to grab onto. Use a bit that is a hair smaller than the screw body,so that it has something to grab(it will self tap).
